The same thing was happening to me and before I replaced my evaporator. I discovered that the porous foam that blew out of my vents seemed to have come from what was left of a deteriorated air filter in the evaporator compartment. I did not bother replacing it because there did not seem to be any accumulation of dust around that area anyway.
Coincidentally my 2004 Silverado is blowing out chunks like that now too, so I guess it just comes with the age.

I do have a question because I didn't get to see him replace the evaporator. I have a 2001 Cherokee and would you happen to know why I have large chunks of very porous foam blowing out of my vents. I can't figure out where that is coming from.
Thank you much,
Preston

Jonathan, although I have had mine replaced by a mechanic about 4 years ago and it cost me 800.00 to do so I am impressed at your thoroughness. Anyone who attended many races at the Texas Motor Speedway years ago remembers his fine catering, and anyone from the Weatherford area remembers his old bbq joint. Even if you only new Dallas but not his food, the whole atmosphere of this restaurant simply did not seem like his style. Plus the place was merely using his recipes, not actually paying him to cook for them. Given the fact that Dallas was the one bringing his name to the store front and leaving it in the hands of a new owner and some low cost hired hands in the kitchen, he was the one in a position to be taken for a ride.
I have found no mention that Dallas was indeed fired, nor any proof of the "countless acts of fraud" claimed by "anonymous" on any other website. Links to supposed court records lead to blank web pages. Sore losers from a BBQ cook off or typical disgruntled customers spreading rumors maybe? I find it interesting that owner, Mark Gabrick, was unable to hold the joint together without Dallas. The only sad ending here is for Mr. Gabrick. Mr. Green, however, has opened his own restaurant again in Weatherford and this time it can truthfully claim great food by Dallas Green.
Read about the real Cowboy's BBQ <a href="http://www.weatherforddemocrat.com/food/local_story_195154301.html" rel="nofollow">here.</a>

Dallas Green is a long time name in BBQ around the metro. The restaurant is still there, but apparently can no longer claim “Great food by Dallas Green.”
Actually the owner fired Dallas Green. You can read about it here. It seems Dallas has been involved in countless acts of fraud, and this being just another sad ending.

I'm not sure if "this time" makes it sound like you do wrong things often and/or that I snottily act like it. But neither is true. Just had to clarify. The floating baby widget is quite something. I can't wait to see the real one on a screen at the doc's tomorrow, I hope it's bigger than microscopic this time!!

You did a great job writing the post honey! except for “I went in to see what I did this time”.
